I had the same problem, dont panic, just 2 simple things and you will be good to go.

Get a much deeper face gasket

The 18mm gasket works very well for me. IPD 68mm, medium sized head.

Get a Vive DAS and 3D print Dr.Cubes adapters

Best to use the small ones as you have a lot of expansion adjustment but not so much contraction adjustment.

TLDR; received Pimax monday, freaked out at horrific distortion and was ready to sell it. Tuesday i ordered all the toys for the headstrap/gasket upgrade and started figuring out the positioning. Wednesday mounted gasket and things improved dramatically. Thursday attached DAS and that was it, i was all set.

Bottom line, stock headstrap and gasket are trash. The Pimax has to be located perfectly for the distortion correction profile to be effective and i was unable to achieve that without the mods.

If you are getting distortion that bad then there is probably a fix. When I first got mine it was really bad. I was suprised that the reviews were saying it was hardly noticible. I read people saying the postioning was critical but it just didn't work for me, the distortion was everywhere and felt like my head was in a gold fish bowl. But then I tried lifting it AWAY from my face slightly and it all became clear. I think I have a narrow face and my eyes sit too close to the lens, I can actually feel my eyelashes touching the lenses. And I wear glasses which I could not have done as they would be pressed up against my face (This was another thing the reviews said it was fine with glasses). Anyway I purcahsed a thicker VIVE foam from amazon, put it on the headset and it is now PERFECT. I don't actually see any distortion at all even when in the largest FOV mode. I think the pimax is just really sensitive to the shape of various faces and if your face doesn't match then you need to do some mods. This may not be your issue, but if you haven't tried it then please do. The Pimax is absolutely amazing when it is working as it should.

I use a sweat band, a Vive'n'Chill, and I have different cover that does not absorb the sweat that I wipe down at the end of each session. I also take off the headset and wipe down my face every 30 minutes or so.

I just received both 6mm and 18mm replacement pads. Both seem to be an improvement over the stock foam pads due to their tendency to absorb sweat and rip/tear with abuse.

The 6mm were fine, provided a little more fov but nothing mindblowing, at least in my simple, time limited tests. The 18mm is probably a little too thick but it is more comfortable. I will probably order a 10mm or 12mm version for myself and use these for demos/public use. Use of the 6mm may be limited for those with large noses or thick eyebrows. Also, they do not have cutouts to accommodate glasses. Overall I'm glad I opted for these as well as the Deluxe Audio Strap -- the later is totally worth it IMHO, especially if frequent adjustments are needed, e.g. demo/public use.
